Grey Board vs. Corrugated: How to Choose the Right Structure for Rigid Boxes

Rigid boxes and shipping cartons solve different problems. A structural comparison of grey board, corrugated and paperboard — with weight, stiffness and cost guidance.

Ask any packaging engineer and they will tell you the same thing: the box structure is decided before the design. Here is a practical comparison of the three board types used in most custom packaging projects.

Grey board (rigid boxes)

Solid recycled board, 1–3 mm thick, wrapped in a printed paper face.

  • Stiffness — highest; holds shape even when empty.
  • Feel — premium, weighty; the “gift box” experience.
  • Best for — jewelry boxes, gift boxes, luxury cosmetics, electronics with a premium shelf presence.
  • Cost — higher; largely manual assembly keeps the price up.

Corrugated board (shipping & e-commerce)

Fluted core between two liners — the classic brown shipping box, also available printed.

  • Stiffness per weight — excellent; strong while light.
  • Best for — shipping cartons, mail-order boxes, protective outer packaging.
  • Cost — lowest per unit; automated lines keep it cheap.

Paperboard / C1S (folded boxes)

Single-layer printed board, folded and glued — the standard color box.

  • Stiffness — moderate; depends on caliper (thickness).
  • Best for — retail boxes that ship flat and pop open, hang tags, cartons of cartons.
  • Cost — low to medium; highly automated.

The engineering trade-off

Weight is the hidden variable. A rigid box feels premium partly because it is heavy — but freight is charged by weight and volume. If your order ships by air, the volume-based charge of a rigid box may surprise you. Discuss the “shelf versus freight” trade-off with your supplier before locking the structure.
